Antwort aus dem Ingenieurwesen

Build the emission allowance in decibels before you build a filter. A 100 pF torch stray capacitance charged at 50 kV/µs draws 5 A of common-mode current, which reads 162 dBµV across a 25 Ω LISN against a 66 dBµV limit: a 96 dB gap. Slow the edges for 20 dB, cut the stray capacitance for 14 dB, then take 40 dB from a two-stage filter and 22 dB from shielding.

  • Compute the common-mode current from C_stray and dV/dt first
  • Slow the edges until the spectral knee drops below 3 MHz
  • Shrink the ignition loop area, because the field tracks it directly
  • Terminate and shield the torch cable at both ends
  • Hold 6 dB of margin at every measured point before you freeze the design

Abstract

A high-frequency ignition system is an intentional broadband noise source sitting inside a shop full of controllers and servo drives. This article gives the common-mode current equation, the LISN-to-decibel conversion, the radiated field scaling, the spectral knee, a four-layer suppression allowance of 96 dB, four field pain points, six countermeasures and the bench setup that replaces the test lab.

1. Einleitung

The high-frequency ignition system produces kilovolt oscillations at hundreds of kilohertz to megahertz, with sub-microsecond edges, in the middle of a metal fabrication shop full of controllers, servo drives and welding equipment.

Every ignition event radiates a broadband burst from the torch cabling and injects conducted noise back into the mains. The machine's own control electronics feel it first, and the neighbours feel it next.

Meeting emission requirements is a market entry condition, and a machine that fails EMC testing fails certification. The ignition module is almost always the dominant emitter, in both the conducted and the radiated bands.

This article gives the mechanisms, the equations that set the numbers, a four-layer suppression allowance, four pain points, six countermeasures and the bench setup that lets the module be iterated before the certification test.

2. Kernmechanismus

2.1 Common-mode current from dV/dt

Ignition emission splits into a differential-mode loop, which is the ignition power loop itself, and a common-mode path, which couples from the high-voltage secondary and the torch cable to ground.

i_CM = C_stray (dV/dt)

where i_CM is the common-mode current in amperes, C_stray is the stray capacitance from the torch assembly to the chassis in farads, and dV/dt gives the secondary voltage slope in volts per second. A torch assembly with 100 pF of stray capacitance charged at 50 kV/µs draws 5 A of common-mode current.

2.2 From current to a measured level

The conducted reading at the mains depends on that current and on the impedance of the network used to measure it.

V_CE(dBµV) = 20 log₁₀(i_noise Z_LISN) + 120

where V_CE is the conducted emission level in decibel-microvolts, i_noise is the noise current through the measuring network, and Z_LISN is the network impedance, which is 25 Ω for the common-mode path. The 5 A of the previous section becomes 125 V across that network, which reads 162 dBµV against a Class B limit of 66 dBµV. The gap to close is 96 dB.

2.3 Radiated field from the ignition loop

The ignition loop and the torch cable form a loop antenna, and the field it produces at a distance follows the loop area and the current.

E_rad = (2π f)² A i × 10⁻⁷ / (r c)

where E_rad is the radiated field strength in volts per metre, f is the emission frequency in hertz, A is the loop area in square metres, i is the loop current in amperes, r is the measurement distance in metres, and c denotes the speed of light.

The field rises with the square of frequency. Halving the loop area cuts it 6 dB, and halving the loop current cuts another 6 dB. A 0.01 m² loop carrying 20 A at 7 MHz produces 43 mV/m at 3 m, which is 93 dBµV/m against a 40 dBµV/m limit at that distance.

2.4 The spectral knee

The edge rate of the ignition pulse sets the frequency above which the spectrum rolls off, and therefore where the filter has to work.

f_knee = 0.35 / t_r

where f_knee marks the corner of the spectral envelope and t_r is the pulse risetime. A 50 ns edge puts the knee at 7 MHz; slowing the edge to 200 ns lowers it to 1.75 MHz and moves the emission out of the band where machine electronics are most susceptible. The whole allowance follows from that one number.

3. Schwachstellen im Engineering

Pain Point 1: The ignition loop used as an antenna

The transformer, the coupling capacitor and the leads to the torch form a large loop carrying the full ignition current at the resonant frequency and its harmonics. Mechanical packaging usually enlarges that loop, and the radiated field tracks the area one for one, so every doubling of area adds 6 dB.

Pain Point 2: Common-mode current through the control plane

Secondary-to-chassis stray capacitance and the transformer inter-winding capacitance inject common-mode current into the machine ground plane. From there it flows through the control board's ground returns and the mains, and no amount of mains filtering removes it at the source.

Pain Point 3: Filter capacitors that self-resonate

General-purpose capacitors used as line filters or snubbers reach self-resonance between 1 MHz and 10 MHz, and above that frequency they behave as inductors. A filter built from them stops working exactly where the ignition burst lives, and the resonance between their ESL and the stray inductance can make the emission worse.

Pain Point 4: Ignition noise coupling to sensors

Ignition bursts couple directly into arc-voltage sensors, gas-pressure transducers and encoder lines inside the torch. The control loop misreads conditions and raises spurious faults, and this is the hardest class of problem to solve because it appears as random behaviour and not as a clean failure.

4. Entwurfsschritte

Strategy 1: Shrink the loop and contain the near field

Place the tank capacitor, the switch and the transformer primary inside one shielded compartment with a single-point ground, and add a metallic shield around the ignition module. The radiated field scales with the enclosed area, so the layout is the first dB of the allowance.

Strategy 2: Slow the switching edges on purpose

Add gate resistance and a small series inductance to hold di/dt at the lowest value that still gives reliable breakdown. Verify that the spectral knee at 0.35/t_r drops below 3 MHz, which moves the emission away from the most sensitive bands.

Strategy 3: Terminate and shield the torch cable

Use shielded torch cable with the shield bonded at both ends, to the torch and to the chassis, and fit a ferrite common-mode choke at the torch end with an impedance above 1 kΩ at ignition frequencies. The shield stops the cable from acting as the radiating element.

Strategy 4: Choose filter capacitors with a high self-resonant frequency

Verlegen Sie N4700 (T3M) Class I parts: a SrTiO3 dielectric with tanδ at or below 0.1 %, a temperature coefficient of ±30 ppm/°C, 1 kV to 100 kV ratings and PD below 5 pC. Their self-resonance sits above the ignition band, so the filter still behaves as a capacitor where it has to. A generic Folienkondensator with a longer internal path can turn inductive inside the band.

Strategy 5: Decouple every line that leaves the compartment

Fit series ferrite beads and 10–100 pF shunt capacitors to every signal line, and use a three-terminal feed-through capacitor where a line has to penetrate the ignition enclosure. Ground the shield at one point to keep the return path out of the control plane.

Strategy 6: Characterize emissions on the bench

Build a miniature LISN and a near-field H-probe setup so the ignition module can be iterated during development, and freeze the design only when the conducted and radiated margins exceed 6 dB at every point. The bench costs a week and saves a lab cycle.

5. HVC capacitors for EMI suppression

Three properties decide whether a suppression capacitor still works at the ignition frequency: impedance behaviour, loss and temperature stability. HVC builds N4700 parts for all three.

Sechs Parameter, die hier von Bedeutung sind

  • A short internal path keeps the self-resonant frequency above the ignition band, so the mains filter and the snubber do not turn inductive.
  • tanδ at or below 0.1 % makes snubber and damping capacitors absorb energy without ringing, which holds the loop current and its harmonics down.
  • ±30 ppm/°C keeps filter cutoffs and snubber time constants steady across the temperature of a working shift.
  • 1 kV to 100 kV ratings with PD below 5 pC mean the high-voltage filtering parts neither emit discharge noise nor fail under ignition stress.
  • Das HVCT8G screw-terminal and radial packages allow the tight co-located layout that reduces the antenna area.

6. Häufig gestellte Fragen

Q1: How much common-mode current does the ignition make?

It follows C_stray times dV/dt. A 100 pF torch stray capacitance charged at 50 kV/µs draws 5 A, and cutting that to 20 pF at 5 kV/µs reduces it to 100 mA.

Q2: What does that current read at the mains?

V_CE = 20 log₁₀(i Z_LISN) + 120. The 5 A case reads 162 dBµV across 25 Ω, and the 100 mA case reads 128 dBµV, against a 66 dBµV Class B limit.

Q3: Where does the 96 dB go?

Twenty decibels from slowing the edges, fourteen from cutting the stray capacitance, forty from a two-stage common-mode filter and twenty-two from shielding and cable termination.

Q4: How does the loop area affect the radiated field?

The field is proportional to the area, so halving the area cuts 6 dB and halving the current cuts another 6 dB. It rises with the square of frequency, which is why the edge rate matters so much.

Q5: Why do ordinary filter capacitors stop working?

They self-resonate between 1 MHz and 10 MHz and behave as inductors above that point. A capacitor whose self-resonance sits above the ignition band keeps filtering where the emission actually is.

Q6: How is the design verified before the lab?

Build a miniature LISN and a near-field H-probe setup, iterate on the module, and freeze the design only when both the conducted and radiated margins exceed 6 dB at every measurement point.
